If you mean to split, say a 150mb vid into sperate chunks to make it easier to upload, then HJ Split is prety much as easy as it comes.

If you split with HJ,you have to re-join with HJ before it`s watchable...as far as I know.

that's correct.

if you want viewable sections, the best program i've used is VirtualDub (http://www.virtualdub.org/). it actally does much more than just that, but it's pretty easy to figure out how to crop without transcoding (which is probably what you want to do).

Or "Split & Concat" for Mac.

Product Description:
MacHacha Pro is a great utility to split & join files using several common cross-platform formats (windozee, mac, unix), such as hjsplit, hacha, fastsplit, mastersplitter or winsplit. Since version 1.1, also supports joining-uncompressing RAR regular and multi-segment files.
What's new in this version:
Various minor code refinements.
Added a new "Alphajoin" command under the File menu (joins arbitrary files alphabetically).
Added monitorization of RAR archives containing multiple files.
Fixed wrong association of certain applications (name ending with ".0") to MacHacha.
Added international support for decimal separator in split window.
Minor performance improvements.
Added spanish localization.
Bundled "unrar" universal binary.
Known issue: monitorization of RAR archives will fail when file names contain ASCII 10 or 13 (CR or LF), bug associated to the unrar binary. Files will be uncompressed anyway so, when you think the extraction is done, just hit the "Cancel" button of the progress bar window.
Known issue: you may not be able to join segments located in the root level of a volume, because of a permissions issue. Just move these segments to a well
known read
writable location, such as your desktop, and try joining them again.
Product Requirements:
Mac OS X 10.0 or higher
This product is designed to run on the following operating systems:
Mac OS X 10.0
Mac OS X 10.1
Mac OS X 10.2
Mac OS X 10.3
Mac OS X 10.3.9
Mac OS X 10.4 PPC

Am I doing something wrong; or is VirtualDub supposed to save half of a 700mb movie as a 30gb file??

About VirtualDub saving a large file, make sure "Direct stream copy" is selected in the Video menu. That means it doesn't recodes the file. Also for Audio.
